Some finishing to do with the welder then just cleaning it up and filling the inside with zinc primer. Both have small access point so planning to use a straw on a spray can to distribute primer inside.

Has to all be tack welded in rows because the metal is so thin. My welds are messy but they are supposedly the correct way to do it. Running seams would blow through.

Looking good :) welding thin steel is always tricky, as is welding upside-down.
Let me know how the straw-on-a-rattlecan works. Might use that myself :)

2 things.....
1. It is a huge PIA to weld body sheet metal..... So who cares how it looks underneath.

I have had the displeasure of doing external body welding and it is not easy at all. The blow through and stingers make it a mess. But I guess not using an arc welder might help.

Looks pretty good... 1/16"? The 22Ga patch panels I had to weld in were a real PITA— the 1/16" sections weren’t too bad, 1/8" felt outright easy by comparison— I could actually run a bead!
Best thing with this spot is you don’t *have* to grind it all flush, like you would with any patches on the sides....

In addition to primer through that hole when you’re done you may want to consider some fluid film or even some sort of wax coating to prevent future inside rust.

Im looking at ways to fill it with waxoyl when im done actually. A friend had some weld through primer so out of curiosity i sprayed it on a panel then ran a weld on the other side. It burned right off. So yeah filling it is really my only option.

I only had one 20 minute class (as you can tell) but I can still do basic patching work. Not too late to learn.

Yeah i just have my MIG on low power and lowish feed. Only had one small blow through so far. I did use slightly thicker steel than stock for the patches though, to make it easier.

Not sure what the gauge is in inches but its 1mm. Can still blow through but easy enough to avoid.

Its not fun but its worthwhile. Once this is done the car really only needs paint, a new exhaust (not urgent it just sounds bad) and timing cover gaskets (bet i never bother that job is a PITA).

I think the usual method for long sills is to take a length of hose (clear air line maybe?), cap the end and poke a load of holes in it along the length. That way when you squirt the waxoyl it should come out sideways all along the sill, although you'll probably have to do some tests with a cardboard version for coverage.

Thats actually a very good idea, i have some perfect diamater aquarium hose and a compressor. Attach hose to the spray gun (not the paint spray gun the heavy duty one for media blasting and such i have) and fill the gun with waxoyl.

Yeah mines a cheap aldi special so if it breaks or clogs up I was going to replace it anyway. I got an air tools kit from there so I could work out what I actually would use often and replace them with higher quality items as I went.
